Bugger, balls!

Had a try today doing it slower with 3 passes. Worked a lot better. Thanks for all the advice guys.
 
I learned the hard way with routing that its better to take off alittle at a time. More haste less speed and all that.

Its taken me a while to realise that too. Lots of messed up blanks but I think its finally sunk in ;-)
 
If all your boxes are the same size could you get someone to mill you a template out of one of your metal "lids". Screw the lid onto the box and work inside the metal cut out? I can see what I'm thinking in my head, bet you can't lol..

As for clamping it.. Build a frame round your box, same hight and put a floor in it. Strap a bit of 2x2 across the bottom of it and clamp that in the workmate. Just in from work, havin a wee vod and thinking out loud. Again I can see what I'm talking about lol..

If you want a metal template cut cheap use a laser or water-jet service.
 
Just seen this thread. I notice on the first post with the 3 that got wasted.. could you not just mill out right the way through and put plates on BOTH sides. Obviously one you would not want removable but at least it would use the ones up you thought you have wasted?.. just an idea

I like the look of the wood on the back so that won't work. As with all these things, I'll chalk it up to experience. I don't expect to have this problem in the future, I was just rushing it. I need a bit more patience ;)
 
Timber for this type of thing can be acquired extemely cheaply too, hint - look at kitchen worktop company's who provide free or very cheap samples in useful sizes :) I have a 200mmx150mmx40mm block of Wenge wood with 60mm wide staves being delivered tomorrow for the bargin price of £5. So a bit of waste is no biggie.
